Case Study

Coin Blank Electroplating Facilities

Introduction

In a highly competitive market for plated coin products, it became imperative to establish electroplating facilities that were not only lean and technologically advanced, but also met the highest standards in quality, health, and safety. Leveraging my extensive experience in Industrial Process Engineering, strong leadership capabilities, and training in world-class project management methodologies, I delivered innovative solutions that secured over a decade of reliable production. By applying best practices and maintaining rigorous engineering compliance throughout, the facilities consistently met operational targets while exemplifying excellence in process design and execution.

Challenges
Amidst the global decline in coin product usage, the plant required a distinctive layout to maintain operational efficiency and reduce overhead costs. Given the integration of potentially hazardous processes within an Upper Tier COMAH site, the design phase demanded a rigorous engineering compliance review to ensure safety and regulatory adherence. The collaborative nature of the project—spanning the Client, Engineering Integrator, and Plant Builder across multiple locations—introduced significant logistical complexities, each requiring careful coordination and strategic planning to overcome.

Approach

By applying proven design techniques such as Hazard Studies, Layer of Protection Analysis (LOPA), Risk Assessments, and comprehensive Engineering Compliance Reviews, the project was developed with a focus on technical integrity and safety. Strong, client-focused project and program management were delivered through exceptional leadership, ensuring consistent alignment with stakeholder expectations. Drawing on 25 years of electroplating expertise, valuable industry insights were embedded into the final design. Established project management methodologies were employed throughout, ensuring strict adherence to quality, budget, and timeline commitments.

Results and Conclusions

With its distinctive layout, the plant was seamlessly integrated into both upstream and downstream operations, enhancing overall process efficiency. A steadfast commitment to project and operational excellence—reinforced by robust compliance management and design optimisation—allowed the plant to significantly elevate the manufacturer’s coin blank plating capabilities. The design ensured that routine maintenance could be carried out without impacting overall equipment effectiveness (OEE), contributing to sustained high performance. Supported by advanced design tools, the facility secured approval for operation in an upper-tier COMAH site and went on to operate for over a decade without any major incidents or operational losses, underscoring its reliability and long-term value.
